I manufacture baby clothing and embroider plenty of onesies. Make sure you are using a ballpoint needle and a soft cutaway stabilizer.This works for me.
Perhaps you can find a cute applique to cover the hole and still make use of the onesie.

I like and iron-on cut-away on the bottom and a washaway topper (the clear kind like solvy). What caused the hole? Was it because of dense stitches? Or ? And, what needle type did you use? The onsies are generally a really fine/light material and may need a ball point needle vs. an embroidery or universal needle.
I used a emb. needle size 12, I will use a ballpoint next time....I have some cut-away and I didn't realize it needed a topper.....thanks so much.
I always use a 2 oz iron on stabalizer, and then make sure you use a piece of solvy on top. You need solvy on top so your stitches don't get lost. After it is finished, I wash the item( or at least wet it and dry it) and then because babies are so soft, I like to put a light-weight knit iron on interfacing over the design, on the inside of course!
I have the plastic like and fabric like WSS and I have a mesh type stabilizer/stitch cover that I have not used but I will now.....thanks so much.
Kay, What I do is sandwich the fabric. I use a tearaway under or a soft thin mesh stabilizer, then on the top I use the paper solvy by Sulky, It is water soluable so when you finish emb. you tear the paper and what is left will dissolve in water. Hope this helps a little. I posted my t-shirt that I did yesterday, You can see where the paper stayed but I haven't washed it yet.
I use a mesh cutaway and have never had a problem with them.
I have iron on mesh but not mesh cutaway....I'll try what I have and keep an eye out for mesh cutaway...thanks so much.
