You can find lots of 'Cars' designs like Mater, Lightning McQueen, etc. on shirts, pajamas, underwear, etc. at Walmart. They aren't embroidered on but are something like screen printed I guess. They look pretty good and are not so expensive. My grandchildren like them a lot.
You might also just put the names of the cars on a shirt for him.
I once bought some 'Cars' fabric and cut out the various car designs and stitched them all over the front of shirts for them. I let the fabric be unraveled around the edges and they loved it.

I was just on a russian site and they had a free one but i am sure it is probably an illegal one.The site is www.broidery.ru . they have a lot of nice other freebies also.the car was under the designs for kids.

That whole site is illegal and the owner is being sued by a former employer whose designs this person allegedly stole.
The site is supposedly being monitored and everyone who visits and downloads these allegedly stolen designs may also be at risk of prosecution.

These are Licensed designs only so be very careful where you are directed if anyone gives you links to freebies because they will probably be illegal.
The link I have added is to the only Licensed site that I am aware of except for Brother itself.
You do need to have a Brother Disney embroidery machine before you can download these designs.
thanks for the link. my granson is driving me craze with asking for steve mc queen to embroid on his t's. but getting a RSA pension doen't allow be to buy in $$$. i know $6 doen't seems so much but in rand it is a diffrent story
Thanks for the link...I wanted to look to see what designs were available and if a Brother Disney Machine was necessary or if there was a way around it. A number of different machines are listed, including my Brother machine HE 240, which is not a Disney Machine. You may want to look just in case the designs will work with your machine.
