Sounds like there might be some lint or a tiny piece of thread somewhere in the upper threading. Take some unwaxed floss and thread your machine with it. Do this several times. You might be surprised at what happens. Good luck.

I have always heard it is an upper issue when it messes up on the bottom and bottom (i.e. bobbin) issue when it messes up on the top. With that in mind, sounds more like a upper issue to me....
I also have a 780D Brother and was having some of the same problems although I didn't try all the things you have tried.
It turned out that it was the thread I was using. I cannot use Gutterman at all and can only use polyester thread. I also only use prewound bobbins and change the needle VERY often. Since I've been doing that...it has given me no problem.
If I stick to that ... it does a good job.

My 780D also ate needles. I buy Schemtz Universals in bulk. 80/12's. My machine does not like Sulky threads - no issues with Floriani or Metro.
My machine will take Floriani or Isacord but no Sulky of any kind. Since it is less expensive I bought Metro thinking it would work...... and had to give it all away. My machine would not sew at all with it.

Hoping you find your answer...it sounds like something is wrong with the upper thread, not the bobbin thread...hoping that you can set up your machine and sew something out with the technician so they can actually see what is happening and not just look at a sample...for me, I have had problems when the thread has not threaded through the upper tension areas correctly or slips out of the uptake...keep us posted and good luck!
Have you checked out Ann's fix it page???? It is for a ULT 2001 called a Super Galaxie 2100 here in Australia, but most Brother machines are very similar. This page has helped me out many times with my 4000 and previously with my 750D. It's worth a look. Best of luck, Lyn. xx
My 4000 played up heaps until I switched back to the Brother bobbin fill. I think it's the most expensive bobbin fill, but he works like a dream with it. xx

I am so sorry to hear of your ongoing problems with your machine and it would seem,your service engineer. It must be so frustrating, not to mention the ongoing costs involved.
Have you tried contacting Brother USA (link below) for their help. I don't know if your two service engineers are official Brother Service Agents but if they are, I might be tempted to inform Brother of your experiences with them and the costs incurred WITHOUT ANY RESOLUTION. Of course, this action really depends upon your continuing relationship with these service engineers. But as you say, you can't go on like this and need to make your feelings felt a little more strongly. I hope things are resolved for you soon but please keep us informed.

The Brother certified factory-trained repairperson messed it up more than before--could not figure out which bobbin case to use----or which needle throat plate was the right one. It's a nightmare---I'm glad I have two other Brother 4x4 emb machines I can use--
I will attempt to contact Brother----
And I will take it back to the 35-year repairman and AGAIN show him my samples.

If you are using bobbin thread (not matching thread) then the 780 should take the bobbin case with the purple dot (not the one with the green screw). Bobbin cases are notorious for creating issues - but if it has been replaced three times it seems odd that you still have a bobbin case issue.
I have 3 DIFFERENT bobbin cases that "REPAIR" people have given me----2 have purple dots on them BUTTTT----1 has a FULL MUSTACHE (the little hairs at the top) with a purple dot and the other has 1/2 MUSTACHE (the little hairs at the top)--------so which one is "RIGHT"----I have tried the genie inserts and they sometimes help but not consistently...Thanks and God bless you.
